While nominally manufacturing projects, the products made at these plants cover a range of industries, including construction, automotive and more.
Some of the largest U.S. plastic & rubber products projects presently under construction in the U.S. are for the manufacture of automobile tires. Such projects include Hankook Tire and Technology Company Limited's $1.6 billion expansion of its tire plant in Clarksville, Tennessee. Original construction of the plant was completed in 2017, and since then, the facility has been producing about 5.5 million tires annually.
Toward the end of last year, Hankook began an expansion of the plant that will add more than 830,000 square feet to the 1.1 million-square-foot facility. Tires for larger vehicles are being targeted in Bridgestone Corporation's (Tokyo, Japan) expansion of its plant 120 miles southeast of Clarksville in Morrison, Tennessee. General contractor Brasfield & Gorrie LLC (Birmingham, Alabama) launched the addition of an 850,000-square-foot addition to the plant early last year. When completed in 2026, the facility will incorporate the latest technologies into the radial truck and bus tires it produces, including radio frequency identification (RFID) tags that better enable tire management and optimization of a fleet's investment in tires. According to Bridgestone, it "will also invest in [artificial intelligence] control technology that increases productivity and the application of knowledge and data in a digital manufacturing environment." And on the subject of new technologies, a few large projects in the sector are geared toward the production of separator films for lithium-ion batteries, demand of which has increased greatly with the rise in electric vehicles and rechargeable electronic devices. These separators prevent direct contact between a battery's anode and cathode, while allowing free passage of lithium ions through a porous membrane. They are generally made from substances including polyvinyl chloride (PVC), polyethylene (PE), polypropylene and others.
ENTEK International LLC is constructing a massive grassroot plant to produce battery separators in Terre Haute, Indiana. The project includes constructing four buildings totaling 1.4 million square feet and housing two production lines that, when completed in 2025, will begin ramping up toward production of 15 billion square feet of separator sheets annually. Entek uses a PE base with a ceramic, polyvinylidene fluoride or alumina coating to provide increased suitability and performance for specific applications such as vehicle batteries and energy storage. Both Hankook and Entek's projects require investments exceeding $1 billion, and a remaining $1 billion plastic and rubber products plant is under construction in Virginia to produce one of the world's most beloved toys: Legos. Lego A/S (Billund, Denmark) is constructing a grassroot campus in Chester, on the southern outskirts of Richmond, to manufacture its popular building bricks and mini-figures. The facility will feature 13 buildings, including processing and packing space and a high-bay warehouse. The campus also will feature a 35- to 40-MW solar farm using both ground-mounted and rooftop solar panels. Construction is expected to be completed in the summer of 2025. The larger of these is taking place in Columbia, Tennessee, where Fiberon LLC is constructing a grassroot plant for its composite PE and PVC decking products. The company says its PVC decking absorbs very little moisture, making it ideal for wet or damp areas such as docks and pools, while its PE decking contains recycled plastics and wood flour components to give a more traditional look but requiring lower maintenance. Fiberon's plant also will include an on-site recycling center that will convert baled plastic waste into pellets.
